    The reinforced thermoplastic gives chance to achieve lower labor costs of the composite passenger door of the aircraft. The paper describes the new design conception with the variable shape of stiffeners, which enables to reduce of manufacturing costs. The goal of the work was to confirm the new architecture and sizing of the PAX door. The intention was to design the composite parts with a maximal level of integration to minimize the number of pieces in assembly. So that the shapes of parts are on the edge of thermoforming feasibility. All ones are manufactured by thermoforming excluding the skin. The biggest innovation is the design of the Omega beam, which provides optimal bending stiffness according to bending moment along of span and effective introduction of reaction forces on the ends of the beam. Numerical simulations of FEM were used to determine the load of the real structure, optimize the design of critical parts, and define representative load distribution into the newly designed door panel. The panel was impacted in the specified points and subsequently tested under static and fatigue mechanical loading with non-destructive inspection, deformation, and strain measurements, and residual static strength evaluation.
