Cutting tool geometry and cutting conditions have significant influence on cutting forces and loading of the machine, workpiece, tool and other clamping and supporting fixtures. Very high removal rates with productive milling heads can be reached. However, the problems arise when a structural workpiece is released and a stress relaxation follows. Some unexpected deformations out of tolerances can be found due to mechanical and thermal impacts of the machining operation. This paper deals with complex analyses of the active and passive forces acting on the workpiece, analyses of the specific cutting pressures for three different cutting heads, thermal fields measured with a thermo-camera, deflection of the workpiece material and analyses of the system vibrations during machining of two grades of steel (1.0553 and 1.1191) of large parts.
