This study investigates the feasibility of capacitor discharge projection welding for joining steel square nuts to aluminum EN AW 6010 sheet, a configuration increasingly relevant in automotive lightweight structures. The research focuses on optimizing welding parameters—capacitor energy, pulse timing, and contact force — to achieve joints with sufficient mechanical integrity for assembly applications. While the process produced welds adequate for handling and transport through production lines, it fell short of meeting structural strength requirements. Microstructural analysis revealed the formation of brittle Fe3Al intermetallic phases at the steel–aluminum interface, which were identified as the primary cause of joint failure. The findings highlight both the potential and limitations of CDW for dissimilar metal joining and underscore the need for further process refinement to suppress intermetallic growth and improve joint strength.
