This project aims to experimentally analyze and mathematically model one of the most critical yet still poorly understood aspects of glass melting: the degradation of refractory materials. To address this challenge, we will design and validate a novel dynamic method for corrosion testing of refractory materials that simulates realistic operating conditions and enables precise quantification of both surface and subsurface corrosion rates. The core of this method is a custom-designed testing platform that enables symmetric laminar flow of molten glass around a flat refractory sample – replicating flow conditions inside industrial melters. The resulting corrosion profiles will be characterized using optical and electron microscopy combined with energy-dispersive X-ray spectroscopy (EDS). These analyses will yield key information on concentration gradients at the glass–refractory interface, the structural and compositional changes in corroded layers, and the evolution of material properties. In parallel, the project will investigate the thermo-mechanical consequences of corrosion, particularly spalling—fracture and material loss caused by differences in thermal expansion between corroded layers and the bulk refractory. We will measure the mechanical and thermal properties of these altered layers to predict stress evolution during thermal cycling and assess spalling risk under operating conditions. The results of the experimental part of the project will be used to support the development and validation of advanced mathematical models of subsurface corrosion, affected by the melt convection in the furnace, and models of surface corrosion, driven by Marangoni convection at the melt–refractory meniscus. These corrosion models, together with a developed predictive model for spalling based on mechanical and thermal properties of the corroded layers, will be integrated into a 3D CFD model of a full-scale melting furnace.
